I like it Dan. How big is the decal?. Are you thinking of putting them on the front or back of the shirt?. Or have you thought about just selling iron on decals so people can use there own shirts and do it the way they want it?.

The problem with Iron On decals is that they will crack and split in a short period of time.
Colors also are not as nice as screen printed shirts AND generally can only be used on white shirts. If you get the "Opaque" transfers they run about 2 dollars a sheet just for the blank paper without any design on it.
BUT if you are interested in iron-on, Wal Mart sells Avery paper that you can stick into your Ink Jet and print it off. I also have some paper from PrintOnIt.com that works really nice on a heat press but have not tried it with an Iron.
Usually irons dont generate enough heat and pressure to do a nice quality job of it.

Could also send in the shirts and see if the screenprinter would be open to doing the design on customer supplied shirts. I know I would.
That way you guys could send in your 5XL shirts in your Puce color (or hot pink, or whatever) and get your favorite 3wheeler logo on your preference type shirt.
The one thing I will tell you is it proly will get you only a slight discount. Most of the cost in screen printing is the labor (set up, screening, image design and transfer to screen), and other materials (inks, emulsions, cleaners, etc..). The reason for the price difference in the larger shirts is the extreme price increase at vendor level for such low volume shirts (face it, L\XL are THE most popular shirt sizes) and also the screener has to go out and special buy those sizes for the order. Soo.. long story short.. IF you are a 5XL it may just help to send in a shirt. If you are an XL and just want something special,,, it may actually cost in the long run.

Last time I mailed a shirt to Austrailia it cost over 9 dollars. The same shirt in the US would be less than 4.50.
No clue on letter cost to UK though...
